[Abstract] Hardened AISI 440C martensitic stainless steel with high chromium and carbon elements is a very difficult-to-cut material due to its high hardness, high strength at elevated temperatures, rapid work-hardening during machining, and chemical affinity with cutting tool materials. This work focuses on the characteristics of cutting forces in turning AISI 440C martensitic steel (55 HRc) using PCBN tools based on the Taguchi method. The influences of process parameters including cutting speed, feed rate, and depth of cut on cutting force components were investigated. A three dimensional (3D) finite element analysis (FEA) model to predict cutting forces in hard turning has been developed and validated with the extensive experimental data. The predicted forces agree with the measured ones in magnitudes and trends.
